Could you maybe do an assembly guide?

I like your foam-board approach here.

Since you appear to have build t already: How often would one have to preant each set to buld a whole board?

Well, first of all, don't forget that this design is an uncomplete remix from the complete and awesome Modular Space Scenery by Niphilim, here : https://www.thingiverse.com/thing:1908461 :) He built a complete set of walls, corners, doors and floor tiles to recreate the look of a Zone Mortalis board. What I did was just taking some of his wall elements and only one style of floor tiles (he designed 3 or 4 different floor tiles), and cut the walls in half so it could be glued to a pre-existing flat structure. I did that to enhance a set of cardboard/polystyrene corridors that I made a long time ago to play WH40K in Space Hulk environment :) As I already had the main structure, I had this idea of not printing the whole double-sided walls of Niphilim but rather only half elements to recover the ancient polystyrene walls.

And for your question, I don't how what you call a "whole board" of Zone Mortalis : you can build as many elements as you want depending on the size of the board you want to obtain, BUT, I put some elements in "sprues" as you saw, an if you print one "wall sprue" and one "floor tiles sprue", you can make cross section (with some spare walls), or a T section (with some spare floor this time) as you see it on the pictures. So to obtain the 2 sections of the pictures, I had to print 2 "wall sprues" and 2 "floor sprues" ;)
