Looks like PS1 and PS2 need to be flipped before printing.  As they are in the STL files, they will be printed upside-down with impossible overhangs.

Also, it looks like the flat on PS3 that bolts up against the extrusion is 4mm too low to match the flats on PS4 when everything is mounted on the power supply.

I positioned PS1 & 2 that way so the top surface will be facing out. The bit of sagging you will get is not mechanically critical, so it was a sacrifice I was willing to make for the aesthetics of the finished part, but feel free to flip them if you prefer.
I'm not quite sure how you are installing parts 3 & 4, but they do all line up if it is installed correctly. You can see how to install them in the photo set at http://www.flickr.com/photos/dawgdayz/sets/72157631797286081/with/8099483674/http://www.flickr.com/photos/d...

I added a picture to the "Made One" section showing the alignment problem I'm seeing.

I looked closer at the parts on my bot here and I think you are right that there is a slight difference in the heights, however they do work fine. The middle might sit a couple MM lower, but it does not cause any issues.

Could you please post a pic of the power supply mounts in use? Thanks!

I don't have a printer with these parts in stalled at present, so I can't post a pic right now. The two PS4 pieces attach on the bottom of the lower side extrusion and the PS3 part mounts on the back.
In order to get enough height you need to use rubber feet or a printed equivalent
