This is a great solution. Ironically I had an almost similar idea in my head, but I knew that I'd run into a lot of the issues that you had already worked out here. The capacitor leads are a brilliant idea. I actually had a similar nut to the one that you had used so I only had to turn it down a few mircons to get it to fit in there. One thing that I did do was bend the capacitor legs inside to give me a bit of a loop to solder to and to make sure that it doesn't move around. A bit of sanding and it looks like it came with the headset.

What print setting did you use? Infill?

Just to be clear; did you solder the 3.5mm cable wires to the CV1 headphone pins?

I soldered the 3.5mm cable wires to the metal pins that I inserted into the custom adapters. The metal pins were cut off of a large capacitor. I did not modify or damage the CV1 headphone pins.
