Question, would it be safe to have coffee or a hot drink out of this? PLA melts at 190-250 °C so coffee wouldn't necessarily melt it, but would it harmful?

there is no problem in drinking coffee from it. If your print does not have any layer gaps and the printer produces watertight objects, there is no risk. the inside wall might soften a bit - the drink is indeed hot, but it won't lose integrity at all (that's why it is thicker) and the outside wall won't even be warm. you can wash it in the dishwasher at 40-50°, no problem.

whats darth vader on this mug?

last file, just an emboss. It was a first attempt. It looks good enough, but I have another: http://www.thingiverse.com/thing:1172927

The best material to print the mug to use it?

PLA works just fine. I do recommended proper washing from time to time.
